FBA Packaging for Assistive Devices: Where Your Return Rate Is Actually Decided

Most returns on assistive devices are not quality failures — they are packaging failures. A practical look at what changes when a commode chair or shower chair has to survive a marketplace fulfilment centre.

A commode chair that arrives dented gets a one-star review that mentions nothing about the dent. It says “cheap”, “flimsy”, “returned”. By then the packaging decision you made nine months earlier is invisible to everyone except your margin.

The three failure points

Corner collapse. Frames are rigid; cardboard is not. A frame with sharp bends transmits every impact to the box corner.

Hardware migration. Bolts, plugs and anti-slip pads travel inside the box. If they are bagged loose, they end up in the seat tube, and the customer thinks a part is missing.

Instruction-driven assembly errors. If a customer installs a leg in the wrong orientation and the chair wobbles, that becomes a quality complaint. An assembly sheet with two photos and one arrow prevents it.

What we change for marketplace orders

  • Corner reinforcement instead of a thicker box. Thicker cardboard costs everywhere; reinforced corners cost where the impact happens.
  • Segmented packing so hardware cannot migrate between the frame and the seat.
  • Assembly sheet with real photos of the actual unit, not a line drawing.
  • A bundle decision — sometimes the right answer is not to ship the full chair flat-packed, but to ship the frame and seat as one reinforced unit with a smaller accessory carton.

The freight trade-off nobody likes to say out loud

Lighter material reduces freight. Better packaging increases it. The calculation is not “which is cheaper” — it is which combination produces fewer returns.

Steel is cheap and heavy, so it arrives intact and costs you more per unit shipped. Carbon fibre is expensive and light, so it arrives cheaper to ship and needs more protection at the joints. Both are solvable. What is not solvable is discovering the answer through customer complaints.

Ask your supplier these three things

  1. Can you send a photo of how this product is packed, with the carton open?
  2. What is the drop-test result for this packaging, and who tested it?
  3. If I change the bundle, does the packaging change or do you ship the same carton?

If the third answer is “same carton”, the packaging was never designed for your listing.
